After I finished my Invsalign treatment, my dentist ordered my Invisalign retainer. No impressions were made. He simply ordered my last Invisalign tray to be used as the mold for the retainer. Is it normal to use a patients last Invisalign tray as a mold for a retainer? My dentist said that it will be tight at first but the fit is very ill-fitting. Is this normal?

You can easily trim a sharp edge off your aligner, and I suggest that you trim it with a fine curved scissor or a nail clipper, not a file. A file tends to leave a rough edge and you're much better off with a clean cut. By the way; just a few millimeters, not too much, will do it....
